I'm the other way around regarding the hats. Straw just seems to be a bit more fun to me. However, I'm more than happy to put them away, because like you, I hate the heat.

I will add, I think you did a great job. The fez reminds me a little bit of the hat the Greek Evzones wear, which seems to be a cross between a beret and fez. I've always said that maybe the Greeks have a bit more in common with the Turks than they might care to admit.

I think Kydex might work well for this. It can be purchased in a couple of different thicknesses that I know of. Not certain they would be perfect for you though (too thick?).
It's easy to warm in an oven and form to any shape you want. I think you can search knifemaker supply companies for it...
I remember seeing a thread about wearing a fedora with dress clothes vs casual and I can't find it anymore. Was it moved or deleted? I hope it isn't off base to ask.

The thing that surprises me is that Spader once said in an interview that he was never really into stingy brims, yet it has been said that he showed up to shoot the series with his own hat choices. Hmmm.
