I've never really had a chance to size a hat down. I don't know if the felt can be shrunk or what the technique might be. Stretching out is one thing and you can lose some brim width. But the physical mechanics of reblocking to reduce the circumference of the felt seems a bit more of a challenge. Sounds like, if anybody is up for the challenge, your guy is.

Oh, he already has sized three hats down for me, Jim. One from 7 3/8 LO (Royal Stetson), one from 59 (Hufvud), and one from 60 (El Presidente), to fit me perfectly. I bet he gripes about it, wants to charge me $50 instead of 40, but he does it.
He just reblocks them, trims the sweatband, and reshapes the brim.

I'd be very interested to know his opinion on the excellent quality felt vs the el Presidente. My experience matches with moon, the excellent quality is among the best modern felts. Still no match for vintage, but quite nice indeed.
He will give me his opinion, for sure. He likes to teach me. I stand there beside him while he works, sometimes for hours. I think no one asks him questions about his craft. Customers come in, pick up a hat, or leave one to be repaired, but never have I heard one ask how it is done, or express admiration at the result.

I never haggle -I know how much his work is worth- and he appreciates that even more than my interest.

OK. I finished the block made from an impression of my head.

It took some effort, so I am making only this one. It is very heavy, as it is made of the plaster we use for making dental models, so it doesn't need the perforations at the bottom that are used to remove the block from the hat. I just lift the hat by the bottom edges of the sweatband, and the block stays in place.
I polished it and put three layers of plaster sealant on it.
I also added about 1.5 cm. of plaster to the bottom of the block, following the same contours, so the brim of the hat doesn't touch the shelf when put on the block.
The edge of the paper cutout that Ignacio made from the perimeter of the conformer and the bottom edge of the block are a perfect match, as shown in the pics.

Yep! I already tried it at the office. I took my hat off and put it on the block when I started work in the afternoon, and when I put it on again I didn't feel that little tightness on the forehead I always feel at first when I put my hat back on.

Hell Doc:
I was just gonna take the CT film of my head, have it blown up to life size, digitized, 3D rendered and fed into a 3D printer but.....
maybe i’m overthinking a bit??
Think i’ll just stick my head in a bucket of wet sand and cast it in bronze!!
