    I'm sure someone will correct me if necessary, but I believe Trooper hats are made with a wool blend. Should that be the case, one would want to protect his hat with some cover to reduce the chance of color running, deformation, shrinkage, etc.

    Most likely heavy Nylon thread. I've seen this with newer Stetsons, as well. In fact, when I went to reattach a ribbon and liner I used regular thread at first, but backed out and used Nylon instead, just to be consistent with the original material.

    Yes, one size down can be cheated with tape. Anything else will look wrong, period. Even one size can look strange until the hat naturally shrinks.
