They're different grade levels, and "on paper" the 3x is the "nicer" hat. The 3x hats seem to be routinely nice.

I encountered this when shipping back my stupid Worth and Worth hat...both ups and USPS wanted north of $60 for shipping. Larger boxes aren't "machinable" according to USPS, so the cost is higher.
IMHO, Herbert Johnson's repro is the new king of Indy hats...to my eye, the block shape matches the Raiders hat the best out of any maker, Penman included.

Did you contact them after you received the hat? Even though you cannot return the item for a refund, if something is offered as custom sized to fit, and does not fit, the maker should rectify.
