This sounds like it may be a sizing issue? A hat with less stiffener should conform to your head shape more readily than a very stiff hat. If you're putting your hat on straight (i.e. not doffed to one side, or front/back) and it's dropping to your ears, that hat is too big.
Is there a reason you want it to be an Akubra as opposed to any other western style hat as a donor body? You could save yourself the step of flattening out the curl if you started with an uncurled brim to begin with.
Those are good choices. For pre-war hats, the Boss Raw Edge hats were the top of the line, which I believe would make Clear Nutria the best quality for that time period.
So I paid for TSA precheck, mostly because I am chronically late. But an added benefit seems to be that they've been letting me keep my hat on to walk through the metal detector. Many thanks to @deadlyhandsome for very kindly passing along this mystery Stetson body. One cell red tag, so maybe 40's? Still working on getting that perfect sweat band join. I will put a liner in at some point, but it is a wearable hat again. Forest green, 5 1/2", 3" brim. The hand of the felt...
